Boxabl Garage Conversion ADU: The San Antonio Owner’s Guide

We stock and install Boxabl-compatible garage conversion ADU parts across San Antonio, with most replacement jobs running between $450 and $1,900 installed depending on the component and your specific folding-panel module. The short version: if you’re looking at a failed seal, hinge, or panel connector on your Boxabl unit, we carry the common failure items on our trucks and can typically match your part from photos and the serial plate inside your utility chase. Most San Antonio owners discover a problem the same way, a door that suddenly drags, a condensation streak on an interior wall, or a corner that pops loose after a good Texas thunderstorm cycle.

Where most garage conversions are site-built stick-frame rooms, a Boxabl is different. It arrives as a folded steel-and-foam module that unfolds on your slab, and the parts that fail are not what you’d find at a local lumberyard. That’s the reason this page exists: to get you matched to the right component, priced honestly, and back to a tight, dry ADU without guessing.

Which Boxabl Models This Applies To

We work on the Boxabl Casita series, specifically the 19.5-foot by 19.5-foot folding modules that make up the majority of garage-conversion and backyard ADU installs in San Antonio. Whether your unit is a single Casita used as a garage apartment or a paired double-module layout, the failure points are consistent: the folding roof hinges, the corner lock plates, the compression seals along the unfold seams, and the utility chase covers.

Here’s the compatibility gotcha most owners run into: Boxabl has revised the hinge barrel diameter and seal profile at least twice since the first production run. A hinge pin from an early 2021 module will not seat cleanly in a 2023 or 2024 chassis without a shim kit, and forcing it is how corners get chewed up. Before you order anything, open your utility chase panel (the small access door near the breaker box) and find the white serial plate. The last two digits of the serial prefix tell us which revision you have. Snap a photo of that plate and text it to us before any purchase.

When it comes to OEM versus aftermarket, our honest take is this: Boxabl’s OEM seals and hinge assemblies are solid, but they are not magic. We have installed both OEM and U.S.-made aftermarket replacements that meet or exceed the original spec, and for seal profiles we often recommend an aftermarket EPDM rubber with a slightly wider compression lip. It holds up better in San Antonio’s UV and heat-cycling than the original material. You’ll pay roughly $30 to $60 more per linear foot for the upgrade, and in a garage conversion that bakes at 140 degrees in August, we think it’s worth it.

Signs Your Boxabl Garage Conversion ADU Is Failing

  • Visible daylight at a folding seam. You open the ADU door on a bright morning and see a hairline of light along the wall or roof hinge. That means the compression seal has flattened or torn, and moisture and insects now have a path in. Left alone, this becomes drywall staining within a season.
  • A corner pop or “tick” sound when the temperature swings. San Antonio’s 30-degree overnight drops in spring and fall make the steel module expand and contract. If a corner lock plate is loose or the hinge barrel has play, you’ll hear it. That’s metal moving against metal, and it only gets louder.
  • Condensation streaks or efflorescence on an interior wall. White chalky streaks or persistent damp spots on the lower third of a wall almost always trace back to a failed base gasket where the module sits on the slab. Water wicks in from a hard rain and evaporates upward.
  • A door or window that drags or won’t latch square. The Casita’s folding geometry depends on corner locks holding every joint true. If one corner drifts, the entire opening racks slightly. You’ll notice the latch meeting the strike plate at an odd angle or a door that needs a shoulder to close.
  • Utility chase cover warped or refusing to stay seated. The chase cover is UV-exposed ABS, and Texas sun eats it. When it warps, it stops protecting the electrical and plumbing runs, which is a code violation and a genuine safety issue in a garage conversion next to vehicles and fuel cans.

Replacement Cost & What’s Included

For San Antonio Boxabl owners, here’s what we quote, and we put every number in writing before the first tool comes off the truck:

  • Compression seal replacement (single seam): $450 to $725 installed, including removal of the old seal, surface prep, and new EPDM or OEM-profile seal set with adhesive.
  • Hinge assembly replacement (roof or wall fold, per hinge): $380 to $640 installed, including shim kit matching your serial revision and torque-to-spec reassembly.
  • Corner lock plate repair or rebuild: $520 to $950 installed, depending on whether we’re rebuilding the lock body or replacing the plate and receiver both.
  • Base gasket replacement (full perimeter): $900 to $1,900 installed, which includes lifting the module edge, cleaning the sill channel, and setting a fresh gasket with proper compression.
  • Utility chase cover replacement: $340 to $510 installed, including UV-stabilized replacement panel and weatherproofing around the penetrations.

The range exists because every module has different wear. A garage conversion that faces west and gets hammered by afternoon sun will have seals that look ten years old after three, and we price accordingly after seeing photos. Every quote includes parts, labor, debris removal, and our 365-Day Done Right Promise in writing. If the repair fails inside a year, we come back on our dime.

DIY or Call Us?

Let’s be straight about what’s safe to touch and what isn’t. If you want to inspect your serial plate, photograph your seals, tighten a finger-loose chase cover screw, or check for daylight along a seam, do it. That information helps us quote you faster. What we do not recommend is attempting a hinge or corner lock repair on your own. Those hinges run the full length of the fold joint and carry real tension from the module’s steel structure. A hinge pin under load that releases suddenly can take a finger or worse. Same goes for lifting a module edge to address the base gasket: that takes a hydraulic jack and blocking, and getting it wrong means a corner drops and the whole geometry shifts. That’s a five-figure mistake.

If you’re unsure whether it’s a quick check or a real repair, call us at (430) 258-2928. We’ll talk through what you’re seeing and tell you honestly if it’s something you can handle with a screwdriver or something that needs a truck and a torque wrench.
